Aluminum-bodied lugs can fail, but when used within design parameters, their failure rate is comparable to that of copper lugs. Terminal lugs are specifically for connecting to terminals, posts, chassis, or studs—examples include the clamps used to connect wires to an auto battery. Lugs are made from aluminum, copper, or a combination of both, with aluminum-copper terminal lugs offering increased safety. The primary difference between these materials is their nature and application within electrical systems.
What is an Aluminum Lug? Aluminum lugs are resistant to corrosion but highly reactive, leading to rapid oxidation. Initially, electricians used aluminum lugs for connections when aluminum wiring was common. However, aluminum lugs often failed due to aluminum oxide formation, leading to frequent electrical fires. This issue highlighted the need for copper lugs as a safer alternative.
What is a Copper Lug? Copper lugs are preferred for their improved safety, as copper has a low coefficient of thermal expansion, mitigating the problems associated with aluminum lugs. Although copper is more expensive than aluminum, leading to higher costs for wiring and lugs, its safety benefits outweigh the price difference.

PAN-LUG™ Compression Connectors
Panduit Compression Lugs are color-keyed to ensure consistent and reliable connections. Made from wrought copper and electro-tin plated, these lugs resist oxidation and corrosion. The color-coding matches colored bands on installation dies, giving technicians confidence that they are using the appropriate compression die. Each lug is marked with a die index number for additional verification and ease of inspection. Two-hole lugs are ideal when two bolts are needed to prevent rotation, while one-hole lugs are suited for standard applications. Long-barrel Panduit compression lugs are designed for heavy-duty industrial use requiring more mechanical strength, whereas short-barrel lugs are suitable for standard applications and confined spaces.
